The welder zigzagged a new bottom half to the aluminum skeg. Better than disturbing the weld at the top of the skeg or joining it in a straight line. Skeg from 1988 Merc 115 HP.

Nice to see a structural repair. Im guessing your welder grew up in the aircraft welding field. Not too many backyard welders that are confident enough of their weld penetration to grind off the bead.

Skeg will go on this motor.

Touched up small scratches and nicks in more than 100 places with a small artist's paint brush dipped in paint sprayed into the plastic spray cap of Mercury Phanton. Touched up the top, cowl and front panel. One side of the cowl is specked with small white spots which I will have to live with.

Next to touch up the midsection and primer and paint the lower unit.

Midsection touched up and buffed and waxed. Lower unit is at paint shop.

Can this be welded? How will affect the operation of the 1965 Merc 500?



AND... could I use the leg from this 1989 Mercury 40 that has a blown powerhead and I am parting out? I believe I figured out that they use the same powerhead/exhaust tube gasket?

My advice is to find an experienced aluminum welder. Welders can be good at steel or stainless steel, but have no experience with aluminum. The best person would be a prop or marine welder who has done this very thing. There are tricks to the trade gained from experience.

Lower unit back from paint shop with three coats of paint. Next is to install on motor, connect controls, battary, and start the motor on the motor stand.

I agree.
Plus, there are slightly different consumables involved.
Beyond that, you get what you pay for.
Expect to pay more for a guy that "knows his stuff."

BTW
The skeg weld pictured above is pure art.
plus, the welder knew to spread the load and stress points over multiple surfaces; not likely to break under any impact.
